Common faults and solutions of warping beams in modern textile production

By admin / Date Jul 24,2025

In the efficient production process of modern textile industry, warping beams are important carriers for winding yarns into warp bundles in parallel according to the specified length and width. Whether their performance is stable or not is directly related to the smooth progress of subsequent weaving processes and the quality of finished fabrics. In the long-term operation of warping beams, various faults are inevitable due to mechanical wear, aging of electrical components, environmental factors, etc.

1. Common faults and solutions of warping beam mechanical structure
(I) Wear of warping beam shaft head
During the high-speed rotation of the warping beam, the shaft head and the bearing are constantly rubbed, which is easy to cause wear. After the shaft head is worn, the warping beam will shake during operation, resulting in uneven yarn winding, loose yarn, collapsed edges and other problems, which seriously affect the quality of the warp yarn.
To solve the problem of shaft head wear, we must first strengthen daily maintenance, regularly lubricate and maintain the shaft head and bearings, and select suitable lubricants to ensure sufficient lubrication and reduce friction. When the shaft head is slightly worn, surface repair technology, such as hard chrome plating and brush plating, can be used to restore the dimensional accuracy and surface finish of the shaft head. If the shaft head is severely worn, it is necessary to replace the new shaft head in time, and check and replace the matching bearings to ensure the matching accuracy of the shaft head and the bearings.
(II) Deformation of warping beam bobbins
Warping beam bobbins may deform after being subjected to large yarn tension or long-term use. The deformation of the bobbin will cause uneven tension distribution of the yarn during winding, resulting in inconsistent warp tightness, affecting the flatness and appearance quality of the fabric. In addition, the deformed bobbin may also cause vibration and noise during the operation of the warping machine, accelerating the damage of mechanical parts.
To prevent the deformation of the warping beam bobbin, the yarn tension must be strictly controlled within a reasonable range to avoid damage to the bobbin due to excessive tension. At the same time, select bobbin materials with good quality and high strength, and check the bobbins regularly to eliminate deformed or damaged bobbins in time. For slightly deformed bobbins, you can try to use a correction mold for correction, but the correction effect is limited. If the deformation is serious, you should decisively replace the bobbin with a new one.
(III) Failure of the transmission components of the warping beam
The transmission components of the warping beam, such as belts, chains, gears, etc., will wear, loosen or break after long-term use. Wear or looseness of the belt will lead to reduced transmission efficiency and slippage, affecting the speed stability of the warping beam; wear or breakage of the chain will cause unstable transmission, vibration and noise; wear of the gear will lead to reduced transmission accuracy and affect the uniformity of yarn winding.
For transmission component failures, regular inspections of belt, chain and gear wear should be carried out during daily maintenance, and belt tension should be adjusted in time, and belts, chains and gears with severe wear should be replaced. At the same time, attention should be paid to the lubrication and cleaning of the transmission components to prevent dust and impurities from entering the transmission system and aggravating component wear. When installing transmission components, operations should be strictly carried out in accordance with the installation requirements to ensure the matching accuracy and transmission accuracy between components.

2. Common faults and solutions of warping beam electrical control system
(I) Tension control fault
Tension control of warping beam is a key link to ensure the quality of yarn winding. Failure of tension sensor, controller or actuator in the electrical control system may lead to inaccurate tension control. Excessive tension will cause excessive stretching of yarn, reduce yarn strength, and even cause yarn breakage; too little tension will cause yarn winding to loosen, resulting in loose yarn, collapsed edge and other problems.
When tension control failure occurs, first check whether the tension sensor is working properly, check whether the connection line of the sensor is loose or damaged, calibrate and debug the sensor to ensure its measurement accuracy. If the sensor is normal, check whether the parameter setting of the controller is correct, and adjust the tension control parameters reasonably according to the type, specification and production process requirements of the yarn. If the actuator fails, such as the motor does not run or runs abnormally, check whether there are problems with the power supply, control line and motor itself of the motor, and repair or replace the faulty parts in time.
(II) Speed control failure
The speed control of the warping beam directly affects production efficiency and yarn quality. Failure of the inverter, encoder or speed controller in the electrical control system will cause unstable speed of the warping beam, speed fluctuation, excessive speed deviation and other problems. Unstable speed will cause uneven yarn winding density, affect the quality of the fabric, and also reduce production efficiency.
For speed control failure, first check the working status of the inverter, check whether the inverter parameter settings are correct, check whether the inverter input and output voltage and current are normal, clean and maintain the inverter to ensure good heat dissipation. If the inverter is normal, check the working condition of the encoder, check whether the connection line of the encoder is loose or damaged, calibrate and debug the encoder to ensure its accurate speed measurement. If the speed controller fails, check whether the controller parameter settings and control logic are correct, and repair or replace the faulty controller in time.
(III) Electrical component failure
Various electrical components in the electrical control system of the warping beam, such as relays, contactors, fuses, etc., will age and be damaged after long-term use. Oxidation and ablation of the contacts of relays and contactors will cause poor contact, affecting the normal on and off of the circuit; if the fuse is blown, it will cut off the circuit and make the warping beam unable to work normally.
To solve the problem of electrical component failure, it is necessary to regularly inspect and maintain the electrical components, check the contact status of relays and contactors, clean the oxide layer and dirt on the contacts in time, and replace the relays and contactors with serious contact wear. At the same time, check whether the fuse element is intact, select the appropriate fuse according to the rated current of the circuit, and when the fuse blows, find out the cause and replace the new fuse element after troubleshooting. In addition, attention should be paid to moisture-proof, dust-proof and corrosion-proof of electrical components to extend the service life of electrical components.

3. Other common faults and solutions of warping beams
(I) Yarn winding fault
During the warping process, due to uneven yarn tension, poor unwinding of package yarn or rough surface of warping beam, yarn may be wound around the shaft head, transmission parts or other mechanical parts of the warping beam. Yarn winding not only affects the normal operation of the warping beam, but also causes yarn damage, increases the waste of raw materials and production costs.
To prevent yarn winding failure, it is necessary to ensure that the yarn tension is uniform and stable, conduct strict quality inspection on the package yarn, and ensure smooth unwinding of the package yarn. At the same time, the surface of the warping beam should be cleaned and polished regularly to remove burrs and impurities on the surface and ensure that the surface of the warping beam is smooth. When the yarn is entangled, it is necessary to stop the machine in time and carefully untie the entangled yarn to avoid forcible pulling and damaging the yarn and mechanical parts. After untying the yarn, check whether the relevant parts are damaged. If damaged, repair or replace them in time.
(II) Abnormal sound of the warping beam
The abnormal sound of the warping beam during operation may be caused by wear and looseness of mechanical parts, failure of transmission parts, or friction between the warping beam and other parts. Abnormal sound not only affects the working environment, but also may indicate that there are serious hidden dangers of failure of the warping beam. If it is not handled in time, it may cause equipment damage and affect production progress.
When the warping beam makes abnormal sound, it should be stopped immediately for inspection. First, check whether the mechanical parts are worn or loose, such as the shaft head, bearing, bobbin and other parts, tighten the loose parts, and repair or replace the worn parts. Then check the transmission parts, such as belts, chains, gears, etc., to see if there is wear, breakage or looseness, and adjust and replace them in time. Finally, check whether there is friction between the warping beam and other parts, such as the protective cover, yarn guide parts, etc., adjust the position and gap between the parts to eliminate friction.

In modern textile production, the types of warping beam failures are diverse and the causes of failures are complex. By analyzing and summarizing the common failures of the warping beam, formulating scientific and reasonable failure prevention and solutions, and strengthening the daily maintenance and maintenance of the equipment, the failure rate of the warping beam can be effectively reduced, and the operation stability and reliability of the warping beam can be improved, thereby ensuring the efficient and high-quality textile production.
